The packaging industry is on the brink of a transformative change as innovative German firms lead the charge to eliminate adhesives from paper and cardboard packaging. This shift aims to enhance recyclability and adhere to stringent new regulations set to take effect across Europe. With an impressive recycling rate of around 74% for paper products, the potential for improvement is enormous, especially as the European Union enforces tougher sustainability targets for the future.
The Problem with Stickies
At the heart of the issue lies the ubiquitous presence of adhesives in packaging. While paper and cardboard are inherently recyclable, the addition of non-recyclable adhesives, often referred to as “stickies,” can hinder the recycling process. These adhesives can damage recycling machinery, diminish the quality of recycled materials, and even lead to entire batches being rejected. This is particularly concerning given that the European Commission has mandated that by 2030, all packaging must be at least 70% recyclable, increasing to 80% by 2038.
The issue has prompted a call to action from European authorities, urging manufacturers to explore alternatives. Enter the ingenious minds behind the PAPURE project, spearheaded by the Fraunhofer Institute along with partners Hermann Ultraschall and Henkel. Their mission? To innovate a method that seals paper packaging without the need for any adhesives at all.
Innovative Solutions on the Horizon
The PAPURE project, launched in 2023, has introduced a pioneering laser-based heating technique that effectively seals paper without foreign substances. This groundbreaking approach aims to not only meet but exceed the upcoming legislative requirements. According to Fabian Kayatz, the lead researcher on the project, “There are not really many paper sealing technologies without any foreign materials, so it’s a great technology and we feel it’s likely that we can bring it to market.” With plans to find an industry partner for commercialisation, the team is optimistic about launching their first solution within the next two years.
In tandem, Hermann Ultraschall is advancing its ultrasonic paper sealing technology, likened to welding. Michael Baumann, head of business development for packaging at the company, expressed excitement about the potential of this innovation, stating, “One customer told me this is an innovation they have never seen before.” However, both companies acknowledge the challenges that lie ahead, primarily the need to retrofit existing machinery designed for traditional adhesive applications.
The Challenges Ahead
Despite the promising developments, the journey to widespread adoption of these new sealing technologies is fraught with obstacles. Transitioning from conventional adhesives to these innovative methods necessitates significant updates to existing production lines, which can be both expensive and time-consuming. Baumann highlighted that modifying machinery to accommodate these new processes is the industry’s most significant challenge.
Moreover, while the laser sealing technology is promising, it is not universally applicable to all paper types. Baumann confirmed that not all paper materials can be bonded effectively, but they are actively collaborating with paper manufacturers to optimise raw materials for better compatibility.
Adding another layer of complexity, food-grade packaging remains a sticking point. Henkel has made strides with its cold seal solution, which bonds barrier-coated paper suitable for food products without compromising their integrity. This innovative approach has already found its way into snack and confectionery packaging, allowing for a more sustainable alternative to plastic.
Industry Experts Weigh In
Experts in the field, such as Jamie Stone from PA Consulting, recognise the inherent difficulties in marrying recyclable paper with effective sealing methods. He pointed out the complexities involved in maintaining the integrity of products like yoghurt pots, which require multiple surfaces to work seamlessly together. “If the barrier layer is a liner, which is best for recycling, it needs to be very thin. If it doesn’t stick well enough, you risk pulling out the lining with the lid still attached,” he explained.
Additionally, Ambarish Mitra, co-founder of Greyparrot, emphasised that the recycling challenges extend beyond adhesives. “A lot of paper and card doesn’t get recycled because it gets dirty or mixed in with other rubbish before it even reaches a recycling plant,” he noted. This highlights the need for improvements in collection and sorting methods, alongside advancements in packaging technology.
